Measure the loop panel first
This is the step people skip, and it is the most common reason a patch order disappoints.
Plate carriers, chest rigs, packs and caps all come with loop fields in different sizes, and they are not standardised between manufacturers. A patch sized to the panel sits flat and grips across its whole surface. A patch that overhangs the panel lifts at the corners, snags, and eventually comes off in the field.
Measure the loop field on the actual piece of gear before you set a size. If you are ordering for a team running mixed kit, size to the smallest panel in the group.
Sizing by placement

Single or double velcro
Most tactical gear already carries loop panels, so single velcro is the standard choice: hook backing on the patch, pressed straight onto the panel.
Double velcro includes a separate loop piece for gear that has no panel, such as a plain jacket, a cap or a civilian pack. Attach the loop first, then the patch presses onto it.
Ordering for a mixed team, order double. The spare loop piece is simply unused on gear that already has a panel, and that costs far less than finding out half the order has nowhere to attach.

Designing for field conditions
Tactical patches take more abuse than most embroidery. Three things matter more here than in other categories:
- Coverage. 100% coverage stitches the entire surface with no twill showing, which produces the densest and most hard-wearing patch. 50% leaves background fabric visible and costs least. For gear that lives outdoors, the higher coverage is usually worth it.
- Border. A merrowed edge is a thick overlocked border that seals the perimeter completely and suits simple outlines. Laser cut follows an irregular shape exactly with a thin sealed edge, and is the only option for complex outlines with narrow points or inward corners.
- Contrast. Low-contrast, muted colour schemes are standard on operational kit. High contrast is for events, teams and display. Decide which before you design, because it changes the artwork rather than just the thread selection.
