Measure the panel before you choose a size
The usable area on a cap front is smaller than people expect. On a standard six-panel cap the front panel gives you roughly 2 to 2.5 inches of height before the patch starts curving over the crown or running into the brim.
These are the sizes we ship most often:
- Cap front, standard: 2 to 2.5 inches tall, up to about 3.5 inches wide. The most common hat patch order by a wide margin.
- Trucker hat front: 2.5 to 3 inches tall. The flat foam front panel gives you slightly more room than a structured cotton cap.
- Cap side panel: 1.5 to 2 inches. Small marks, initials and secondary logos.
- Beanie cuff: 2 to 3 inches wide, 1.5 to 2 inches tall. The cuff is flat when folded, which makes it more forgiving than a cap crown.
- Bucket hat front: 2 to 3 inches. Softer and flatter than a cap, so most shapes work.
- Cap back or closure strip: around 1 x 3 inches. Text only.
Measure your blank before you commit. Cap panels are not standardised between manufacturers, and a patch that overhangs the panel lifts at the edges and catches on everything.
Five-panel or six-panel? It changes your design
This is the detail that decides whether a hat patch sits flat or looks slightly wrong, and almost nobody mentions it.
A six-panel cap has a seam running down the centre of the front. A patch placed over that seam sits on two planes rather than one, so it bows very slightly and the artwork can look off-centre even when it is perfectly centred. Wide patches suffer most.
A five-panel cap has a single flat front panel with no centre seam. It is the easier surface, and it is what most brands choose when the patch is the main design element.
If you are working with six-panel caps, two things help: keep the patch narrower so it stays within one side of the seam where possible, or choose a design that reads correctly even with a slight bow, meaning bold shapes rather than fine horizontal lines that draw attention to the bend.
Backing: why iron-on is usually the wrong choice on caps
Iron-on works on flat cotton and canvas. A cap is neither, and this is where most hat patch projects go wrong.
- The surface is curved, so an iron cannot make even contact across the whole patch. The centre bonds and the edges lift.
- Structured caps have buckram or foam behind the front panel. That stiffening does not tolerate the heat an adhesive backing needs, and it can deform permanently.
- Trucker caps have a foam front, which melts and dimples under an iron.
Sew-on is the right answer for most caps. It is the most durable option, it follows the curve rather than fighting it, and it is what every cap manufacturer uses. Most local embroidery shops will attach a patch to a cap for a small fee if you do not sew yourself.
Velcro is worth considering if your caps already carry a loop panel, which many tactical and outdoor caps do, or if you want a patch customers can swap. Single velcro if the loop panel is there, double velcro if it is not.
Iron-on is only sensible on soft, unstructured, flat-fronted caps and bucket hats, and even then we recommend stitching the edge afterwards.

Designing for a small, curved surface
A cap patch is one of the smallest formats we produce, which makes the design limits tighter than usual.
- Text needs 3.5 to 4 mm of width per character. On a 2 inch patch that is roughly one short word per line. A brand name fits; a name plus a tagline plus a founding date does not.
- Bold sans-serif reads best. Thin and serif faces lose their fine strokes in thread at this scale.
- Simplify fine detail. Artwork that works at 4 inches often needs redrawing at 2. Fewer elements, heavier lines.
- Gradients and shadows cannot be embroidered. They become solid blocks of colour, so design flat from the start.
- Allow for the border. A Merrow Border adds around 5 mm around your design, which on a 2 inch patch is a meaningful share of the surface. Heat Cut takes almost nothing and follows your exact outline, which is why it suits small and irregular shapes.
Coverage matters visually here. 100% coverage stitches the entire surface with no twill showing and gives the densest, most premium look, which reads well on a cap front. 50% leaves background fabric visible and costs least.
Uploading your artwork
For a patch cut to the shape of your design rather than a rectangle, upload a PNG with a transparent background. That lets the patch follow the true outline. A file with a white or coloured background is usually read as a square. You can also select Custom Shape during ordering.
If your brand colours have to be exact, enter your Pantone or other colour codes in the comments field. Without codes, the Super Label Store design team matches your artwork as closely as the thread range allows. Metallic gold and silver are available as a premium option, and you can note in the comments where they should be applied.
Two proofs before your run is produced
Digital Proof: check it against the cap
Download it under the order button, print it on A4 at 1:1, cut it out and hold it against the actual cap. On a curved panel this is worth more than on any other product, because the difference between 2 inches and 2.5 inches is the difference between a patch that sits flat and one that curls at the corners. Adjust the print percentage if your printer scaling is slightly off.
Photo Proof: check the finished patch

Hat patches go on the outside. They are the visible design element on the front panel, and they are what this page covers.
